Phenol and formaldehyde in a phenol-formaldehyde molar ratio of 1:3 were reacted together to obtain a resole resin having about 1% free phenol and 7.5% free formaldehyde. Sufficient urea and water were added to yield an aqueous resole resin solution mixture having about 2% urea and about 51% solids content. Phenol-formaldehyde resin (6233 pounds or 2827 kg) and an aqueous solution of urea (3422 pounds (1552 kg), 40% by weight of urea) was added while the resulting solution was stirred to ensure homogeneous mixing. The temperature of the resulting solution was maintained from about 50° F. to about 70° F. (10° C. to about 21° C.). This premix solution had a density of about 9.69 lb/gallon (1.16 kg/L) and a solids content of about 47.1±2%.
